Overview
A single-wall box is made from corrugated board: one fluted layer glued between two flat liners. Its strength comes less from the paper than from that geometry — the flutes work as a row of small arches between the liners, giving a thin material the ability to carry many times its own weight. A sheet of cardboard that bends between your fingers when flat stands up on its own once it has been corrugated, and carries the load placed on it.
When single-wall is enough
Choosing on product weight alone is the most common mistake. The real load a box carries is not what is inside it but the boxes stacked on top. So the decision rests on three questions: how many layers high it will be stacked, how long it will sit in that stack, and how many times it will be handled on the way. A single-parcel courier carton is delivered within days with only a few packages above it, and single-wall is comfortably enough. Palletise the same product and leave it in a warehouse for weeks and the board grade changes although the weight has not — corrugated board slowly collapses under a sustained load.
What the flute size changes
Single-wall board is made in different flute heights, and the choice is not only about strength. A fine flute gives an almost flat surface: print comes out crisp and the box looks slim and neat, which is why retail presentation boxes use it. A coarse flute means more air, therefore more cushioning and more vertical stiffness; most transit cartons sit in that group. As the flute grows the surface quality drops, the wall thickens and the external size of a box with the same internal dimensions grows. Flute choice is therefore a strength, a print and a volume decision at once — no single flute is best at all three. One further detail concerns direction: in a box the flutes always run vertically, because the board only carries load while the arches stand upright. The same sheet laid on its side is markedly weaker.
Give internal dimensions, not external
A box is always ordered on internal dimensions: length, width and height describe the space the product will sit in. Because of board thickness and the fold allowance on the flaps, the external size is a few millimetres larger, and that difference repeats on every face. Ordering on external dimensions produces boxes where the product does not fit in the last few millimetres, or where the flaps fail to meet in the middle. There is a cost in the other direction too: because carriage is charged on external size, a box that is larger than it needs to be becomes a surcharge paid on every single shipment. If single-wall is not enough, what to check first
When boxes crush, the first instinct is to move to double-wall — but there are two cheaper steps to try first. The first is the paper: a stronger liner on the same flute gives a marked gain without growing the box's volume or tare. The second is to step up the flute. Double-wall is the third step and it raises both material cost and external size. And if the box arrives intact but the product inside is broken, the problem was never the board: in that case a die-cut foam or EVA insert usually reaches the right result more cheaply than upgrading the carton grade.
Single-wall cartons are the most frequently repeated line in a packaging budget; a small difference in unit price grows over a year of use. - Is single-wall enough for my product?
- Weight alone does not decide it. We need to know how many layers high it stacks, how long it sits in that stack, and the route. For shipments delivered within days with little weight above them, single-wall is usually enough; for palletised loads with long dwell times, double-wall should be considered.
- How should I give the box size?
- As internal dimensions, in the order length × width × height. Better still, send your product dimensions and how many go in a box — we will calculate the carton size from that.
- What is your minimum order quantity?
- It depends on size, flute and whether the box is printed. On plain stock sizes the floor is low; on printed and bespoke work the set-up cost means unit price falls markedly as quantity rises. Send dimensions and an estimated quantity and we will settle the right threshold with you.
- Can you print our logo?
- Yes. Options run from a single-colour logo to full-area multi-colour print, assessed on quantity and budget. Fine-flute board gives the crisper print surface; coarse flutes show slight ribbing through the print.
- It will be used in a humid environment — what do you suggest?
- Corrugated board's strength depends on the paper staying dry, and it falls as humidity rises. For cold stores, outdoor waiting or sea freight, a moisture-resistant coated paper, isolating the load from the floor and stretch-wrapping should be considered together.
