Overview
A double-wall box is made from corrugated board in which two separate fluted layers are glued between three flat liners. In section you can see two independent rows of arches stacked on each other, and that structure beats single-wall markedly in both vertical load and impact. The gain is not simply that the box became twice as strong, though: where the extra strength goes depends on which test the box is actually failing.
ECT and BST: what each measure tells you
Corrugated board has two basic strength measures and they describe different things. Edge crush resistance (ECT) is the load the board withstands when pressed from above with the flutes standing upright; it governs stacking strength, that is, how many more layers can go on top. Bursting strength (BST) is the paper's resistance to a force applied perpendicular to its surface; that is what describes drops, knocks and punctures. If your boxes flatten at the bottom of the pallet, the problem is on the stacking side and ECT has to rise. If the box stays upright but tears at a corner, or a sharp part pierces the wall, the issue is the paper itself. Double-wall raises both — but knowing which one is genuinely short often leads to a cheaper answer.
Stack height and dwell time
Product weight alone does not set the board grade. The load a box carries is the sum of every layer above it; the bottom box faces the hardest test. Then add time: corrugated board slowly collapses under a sustained load, so a stack that stands comfortably on day one may have settled weeks later. Stack pattern matters just as much. When boxes are set corner over corner the load runs straight down the four corners and strength is at its highest; in a cross-interlocked pattern the corners lose their alignment and precisely the same box carries markedly less. Box dimensions come into it too: as the perimeter grows, so does the total length of vertical edge carrying the load, while a taller box buckles at the walls more readily. That is why the pallet plan matters as much as size and quantity.
Moisture, the quietest enemy of board
Corrugated board's strength depends on the paper staying dry; as humidity rises, strength falls markedly, and that loss happens without the box ever getting wet — simply drawing moisture from the air is enough. A board grade that works for years in a closed, dry warehouse can collapse under the same load once it enters a sea container: the container warms by day, cools by night, airborne moisture condenses on the ceiling and drips onto the load. For long sea routes, humid climates or cold stores, a moisture-resistant coated paper, isolating the load from the pallet and the container floor, and limiting stack height all have to be considered together.
When double-wall is not needed
Double-wall is not the answer to every problem. Because the wall thickens, the external size grows for the same internal dimensions, tare rises and carriage costs more; flat, it takes up more warehouse space. On short, single-layer, quickly delivered shipments that cost buys nothing — a stronger liner is usually enough there. And if the product is damaged inside while the box arrives intact, strengthening the box solves nothing at all: the right answer is a die-cut foam or EVA insert, or cardboard dividers. Double-wall is the right step when the box itself is losing.
Choosing the right grade depends on the journey as much as the weight: how many layers high, how long it waits, in what climate it travels and how often it is handled. Send those details with your dimensions and it becomes possible to pin down a sufficient grade without paying for a stronger box than you need; a sample is produced before any production run and the decision is made on that sample.

Frequently Asked Questions
- When should I choose double-wall over single-wall?
- When the load is palletised and stacked several layers high, when it waits a long time in that stack, when the route is long or humid, or when the product is heavy and sharp-edged. On short single-layer shipments the extra cost usually buys nothing.
- My boxes crush at the bottom of the pallet — will double-wall fix it?
- Most likely yes, because that is a stacking-strength problem. But look at the stack pattern first: if the boxes are cross-interlocked rather than set corner over corner, or if they overhang the pallet edge, the same box is already working below what it could carry.
- Which is right for export and sea freight?
- At sea both time and moisture are in play, and condensation inside a container is normal. On those routes double-wall and a moisture-resistant coated paper are considered together, the load is isolated from the container floor and stack height is limited.
- Can you make my current box in double-wall?
- Yes. Send a flat sample — internal dimensions, flute and print are all read from it. Just bear in mind that keeping the same internal size means the external size will grow somewhat.
- Do you produce samples?
- Yes. Once size and grade are set, a sample is produced; production follows after the box has been tried with the actual product and approved.
