Overview
A heavy-duty box is a corrugated carton built for shipments where the box has to carry not only the product's weight but the stacking load placed on top of it. Double or triple wall, stronger liner papers, corner supports and, where needed, a die-cut insert are all considered together. There is no single off-the-shelf standard here; the box is designed around the journey rather than around the weight of the product.
The corners carry the load, not the walls
In a stacked carton, most of the pressure from above travels down the four vertical corners; the middle of the walls carries only a small share. That has two practical consequences. First, a box whose corner has been crushed, knocked or scraped by a forklift tine has already lost a significant part of its strength even though it looks sound from outside — and the damage shows up in the box at the bottom of the stack. Second, if you are going to reinforce, the corners are the place to do it: corner posts carry the load down the box's vertical edges and raise stacking strength without upgrading the board. For the same reason, hand holes and windows are never cut near a corner. The base is a separate matter: products with feet or protrusions apply their weight at points, so an extra board is laid in the base to spread that load over an area instead of letting it press on the corrugated board at a single spot.
Pallet overhang and stack pattern
The box has to sit squarely on the pallet. A box overhanging the pallet edge has an unsupported corner beneath it and loses a marked share of its stacking strength there; set too far in, part of the pallet area is wasted. So on heavy work the box size is often rounded to the pallet module rather than to the product alone. Pattern is just as decisive: in columns set corner over corner the load runs straight down, while in a cross-interlocked pattern the corners lose their alignment and the same box carries less. Stretch film does not change this picture; it stops the load shifting and toppling, but it takes on none of the stacking load.
Sea freight, moisture and long dwell times
A board grade that gives no trouble for years in a dry warehouse can collapse under the same load in a sea container. The container warms by day and cools by night; airborne moisture condenses on the ceiling and drips onto the load. Because corrugated board's strength depends on the paper staying dry, strength falls as humidity rises — and the box does not even have to get wet for that to happen. Then add time: board slowly collapses under a sustained load, so a shipment that spends weeks in transit is a far harder test than the same load for a single day. On long routes, moisture-resistant coated paper, isolating the load from the container floor and limiting stack height are addressed together.
A stronger box, or a die-cut insert?
When damage appears, the first thought is to move the box up a grade — but that is not always the right spend. A simple observation settles it: if boxes arrive crushed, flattened or with a collapsed corner, the problem is stacking and board grade. If the box arrives intact but the product inside is broken, scratched or displaced, strengthening the board changes nothing — the product is moving inside the box. In that second case the right answer is a die-cut foam or EVA insert, or cardboard dividers, and it usually costs less than upgrading the carton — because board grade is a cost paid again on every box and every shipment, while an insert targets the actual damage mechanism directly.
Product weight alone is not enough information to set the grade of a heavy-duty box; the pallet plan, how many layers high it stacks, the route and how long the load waits are all weighed together. Size and construction follow from those, a sample is produced, and production starts once that sample is approved.

Frequently Asked Questions
- How many kilograms can it carry?
- Quoting a single weight limit would be misleading, because what really tests the box is the stacking load above it. Send the product weight along with how many layers high it stacks, how long it waits in that stack and the route, and we will specify the construction accordingly.
- Can it replace a wooden crate?
- On many jobs, yes: a reinforced corrugated box is lighter, costs less and stores flat. For very heavy loads, sharp-cornered goods with a high puncture risk, or shipments left standing outdoors, a wooden crate is still the better fit.
- Do I need a stronger box or an insert?
- Look at the damage. If boxes arrive crushed, the answer is board grade and stack pattern; if the box is intact but the product is broken, the answer is an insert. In that second case a die-cut foam or EVA separator usually reaches the right result more cheaply than upgrading the carton.
- Do corner posts really make a difference?
- Yes, because most of the stacking load runs down the corners. Corner posts carry it along the vertical edges and delay crushing; they also stop stretch film pulling the box edge inward. On high stacks they are usually a more economical step than raising the board grade.
- What is your minimum order quantity?
