Die-Cut Foam Projects for the Defence Industry

Defence shipments mean heavy loads, long distances and demanding field conditions. An optical system, electronic module or spare-part set faces impact, vibration, moisture and temperature swings all at once. On defence projects Vortex Ambalaj designs the die-cut EVA foam interior together with an ISPM-15 heat-treated wooden crate or a hard-shell carrying case. High-density foam damps impact energy while the closed-cell structure resists moisture and oil. On multi-part sets every component gets its own recess, which speeds up checking for missing items in the field. Company logos and custom marking are applied to meet traceability requirements. For programmes with repeat shipments we retain the tooling and plan scheduled deliveries.

In defence work the packaging usually outlives the shipment. A spare-part set is produced, waits in store, goes out to the field, comes back and is stored again; the same interior has to do the same job for years. The measure of the design is therefore not completing one journey undamaged but still holding the part as firmly years later.

In long storage, foam takes a set

A soft, low-density foam left under a heavy part for weeks keeps the hollow it was pressed into and never returns to its original thickness. The consequence: put the part back and the cavity no longer grips it, a gap opens, and the protection quietly disappears — while the pack still looks sound from the outside. Denser materials mark far less under the same load, which is why they are chosen for sets that sit loaded for long periods and are unpacked and repacked repeatedly. Which density is needed follows the part weight and the storage time, so it is set project by project.

Temperature swings and moisture

Store, container and field temperatures differ widely, and the material meets all of them within one lifetime. A material that stiffens in the cold and softens in the heat behaves as designed at neither end: at one it transmits the impact instead of absorbing it, at the other it fails to hold the part. Closed-cell foams take up no moisture, so condensation forming on them during a temperature swing is not drawn in and they do not grow heavy with water; used inside a wooden crate or hard case, the interior stays dry. Where a programme's temperature range is known the material follows it; where it is not, the design assumes the harshest case.

Over distance, the real load is vibration

What tires a part on a long shipment is not a single impact but hours of vibration. The constant shaking off the road surface finds the smallest void in the box and works the part a millimetre at a time; by the end of the journey the cavity has widened and fixings and latches have been fatigued. The remedy is not a harder material under the part but leaving it no space at all: the cavity has to grip it from the sides as well, and the pressure pad in the lid has to stop vertical movement. On multi-part sets, giving every item its own recess also stops the items hammering each other along the way.

Repeated handling and the cavity edge

A set that goes to the field is where packaging wears out fastest: the case is opened, the part pulled out, and put back in a hurry. If the cavity edge tears in the process the interior loses its job within a few uses. Design can prevent that — finger reliefs, radiused internal corners, separate layers on multi-part sets, and the heaviest item in the bottom layer. In a two-layer interior the upper layer also acts as the lid of the lower one: parts are held from both directions, and each layer can be counted on its own.

For heavy, bulky shipments the foam interior is designed together with a wooden crate or a hard-shell case, so interior fixing and exterior strength arrive as one solution. Wooden packaging leaving the country has to meet ISPM-15 heat treatment. On repeat programmes the real value is continuity: the geometry approved on the first run does not change on later batches — the tooling is kept and the interior comes out identical every time.
