
Most transit damage traces back to the wrong protective material or the wrong design. The most common fault is void space between the product and its packaging: the gap lets the product move and take knocks on the way. The fix is a die-cut EVA or XPE insert made to the product's own dimensions, which holds it still and removes the movement entirely.
Vibration Protection
The second common fault is inadequate protection against vibration. Products carried long distances by road or sea are exposed to it continuously and can accumulate micro-damage over time. Sponge or foam tape used at the right thickness damps that vibration before it reaches the product.
Moisture and Outer Packaging
Moisture, and the corrosion that follows it, is the risk most often overlooked. Metal parts in long-term storage or sea freight need closed-cell materials such as XPE, or packaging with a proper moisture barrier.
Finally, an outer carton or crate that isn't rated for the conditions will fail regardless of what is inside it. The box has to carry the stacking load it will actually meet.
Stacking Load Is Usually Miscalculated
When a carton or crate is specified, the weight considered is usually the product inside it. But the box at the bottom carries the sum of everything stacked above it, and it may carry that load for weeks in a warehouse. Material fatigues: a stack that stands on day one can collapse from the bottom a fortnight later. Moisture reduces board strength markedly too, so the calculation for a sea container is not the calculation for a dry warehouse.
The practical rule is to treat stack height and storage duration as shipping data in their own right. Without knowing how many layers go on a pallet, there is no way to specify the right board strength.
Pallet and Wrapping Mistakes
Protect the product perfectly and a bad pallet will still deliver damage. Three faults recur: load overhanging the pallet edge, unprotected corners, and stretch film that wraps only the load. A carton overhanging the pallet takes the first hit from every forklift and rack it meets. And stretch film has to tie the load to the pallet — a wrap that never reaches the pallet base lets the whole load slide on top of it.
Edge protectors and board corner pieces are cheap and the most commonly skipped line on the specification. Without them the tension of the film bears directly on the product's own edges.
Over-Packing Is Also a Mistake
Layers added out of fear of damage often protect nothing and cost money. Several wraps of bubble film stop the product being held still: it floats in a soft bed and moves anyway on impact. A single die-cut cavity fills the same volume with less material and holds better.
Over-packing also inflates volumetric weight. Courier and air freight are usually charged on volume, so unnecessary fill lands straight on the freight bill.
Where to Look: Five Questions
When damage recurs on a route, the answer is usually inside one of five questions. Can the product be moved by hand inside its box? Are the corners and edges protected? Was stacking load calculated? Is there a moisture barrier? And does the damage always appear in the same place?
The last question tells you the most. Damage that lands on the same corner or the same face every time is not bad luck — it is a design gap, and the cavity, thickness and density at that point need revisiting.
The most reliable way to avoid all four is to design the protection around the product from measurement onward, against the shipping conditions it will really face.
