
Off-the-shelf packaging rarely matches the geometry and fragility of a specific product. For fragile, heavy or high-value goods, the work needs an engineering process rather than a catalogue choice. That process has four stages.
1. Measure
Protection has to be designed from data, not from assumption. The first stage establishes the product's dimensions, weight, centre of gravity and vulnerable points. It also covers the conditions it will meet: mode of transport (road, sea, air), how long it will be stored, and the environmental risks of moisture, temperature and vibration.
2. Design
The second stage turns that data into a product-specific interior geometry. Rather than forcing an existing solution to fit, we design a die-cut EVA, XPE or PU foam insert to the product's exact dimensions — bringing in a wooden crate, an aluminium case or a bespoke fixing system where the job calls for it.
3. Test
The third stage validates the design before it ships. Impact, stacking and moisture tests confirm the protection holds up under real conditions, so that anything the field would have exposed is found and fixed first.
What the Measurement Stage Asks
The decisive step is the first one, and it usually reduces to a handful of questions. How heavy is the product and where is its centre of gravity? Which face is vulnerable, and where can it be held? How many units, how often? Road, sea or air? How many layers will the boxes stack? How long will they be stored? Those six answers determine nearly all of the design that follows — material, density, and cutting method alike.
Not all of them have to be known up front. An unknown gets filled with an assumption, and the assumption is written down — so if damage does occur later, it is clear which premise turned out wrong. Recording the guess rather than hiding it makes the redesign far quicker.
When Does Tooling Cost Make Sense?
A steel-rule die is a one-off cost, and its share per part falls away quickly as quantity rises. CNC needs no tooling, but every part spends time on the machine, so the unit cost stays almost flat regardless of quantity. The two curves cross at a certain volume: below it CNC is cheaper, above it the die is.
This is why stating quantity when you ask for a quote changes the price directly. Pricing a repeating annual job on a single order's volume hides the die's advantage — sharing the total annual quantity usually produces a better unit price.
What a Sample Actually Tests
A sample does not show whether the design looks right; it shows how it behaves with the real part. Four things get checked: does the part seat without being forced, does it move when nudged by hand once seated, is the contact and pressure from the lid correct when it closes, and can the part be lifted back out easily. The last is the one most often skipped — a cavity you cannot get the part out of leads users to prise it free and tear the foam.
What an approved sample produces is not a part but a specification: material, density, thickness, tolerance and cutting method. Every later run follows it.
4. Deliver
The last stage is delivery: traceable production, shipment on schedule, and field support where it is needed. Together the four stages aim at one outcome — the product arrives exactly as it left.
