
The first question asked when ordering boxes is usually size; the second is almost always the same one — single-wall or double-wall? It looks like a question about material, but it is really a question about load. The answer depends not only on what the product weighs, but on the pressure the box will meet in transit and in storage.
How Corrugated Board Carries Load
Corrugated board is a fluted sheet of paper glued between two flat liners. Its strength comes not from thickness but from the geometry of that fluting: each wave behaves like a small standing column and carries vertical load. This makes the board directional — strong in the direction the flutes stand up, markedly weaker in the direction they lie down. The same box that carries a load upright cannot carry it on its side, and a stack turned over in a warehouse gives a completely different result with no change to the box.
Single-wall board has one of these structures: liner, flute, liner. Double-wall has two flute layers and three liners. The difference is not only thickness; the second flute layer raises both the load capacity and the distance over which impact energy is spread. Flute height is a separate choice: a tall flute absorbs more impact, a fine flute gives a smoother print surface and a tighter fold.
Where Single-Wall Is Enough
Single-wall boxes are designed for light and medium products on short, single-leg journeys: e-commerce parcels, internal logistics, counter-top goods, and small parts supported by packaging foam. If the box is not large and only a few layers go on top of it, moving up to double-wall is usually cost with nothing bought.
Over-packing is a fault in its own right. Heavy board chosen for a load that never arrives raises both unit cost and volume, and where freight is charged on volumetric weight that lands straight on the bill. A box being stronger than it needs to be is a design error too — just a less expensive one than being weaker.
Once you decide to stay with single-wall, the geometry of the box matters more. Reaching the same volume with a deeper, narrower box gives higher vertical strength than a wide, shallow one, because the unsupported wall area is smaller. Keeping the size as tight as the product allows is strength bought without changing the board grade.
When Double-Wall Is Genuinely Needed
Three situations call for it. The first is weight: if the product itself is heavy, the base and side walls have to carry it. The second is stacking; once boxes are palletised and stacked, the one at the bottom carries many times what is inside it. The third is size — a large-faced box is weaker than a small one made from the same board, because as the unsupported wall area grows the wall bulges outward and more load transfers to the corners.
To those add the number of times the box is handled. On transhipped, long-distance and export routes a box is lifted, set down and restacked repeatedly, and each handling tires it a little further. That is the quiet entry on the double-wall side of the ledger.
Where two of the three criteria apply at once, there is nothing to debate. Where only one applies, the middle options deserve a look: reinforcing the interior, adding a tier sheet, or splitting the box and reducing its size. For a large but light product, dividing the box in two is often both cheaper and safer than moving to double-wall — the weakness comes from unsupported wall area, not from weight.
Thicker Board Is Not Always Stronger
Focusing on thickness is the common mistake. Three things together decide a box's strength: the structure of the board, the geometry of the box, and how the inside is filled. The corners carry the load; the middle of a wall carries almost none. So a hand hole, window or perforation weakens the box disproportionately the closer it sits to a corner — moving up a board grade and then cutting a handle beside the corner gives back what was bought.
The contents count too. A product that fills the box and seats properly, or custom-cut sponge placed around it, carries part of the load and relieves the board. An empty box meets the whole load alone and tends to collapse inward. A correct interior is sometimes both cheaper and more effective than moving up a board grade.
What We Need to Specify the Right Box
Four pieces of information are enough for a meaningful recommendation: the product's dimensions and weight, how many layers the boxes will be stacked, the type of shipment (domestic courier, pallet, export) and how long they will be stored. Moisture is its own heading — a box that will sit in a sea container for weeks cannot be specified like one in a dry warehouse.
Size is calculated from the product plus its protective layer, not from the product alone. If the internal dimension is too close to the product the lid is forced and the sides bulge; too generous, and the product moves inside while the box carries empty volume. Box size is decided together with the interior design — working in the other order always leaves one of the two mismatched. Board weight, flute type and printing are set by the project.
